Packaging Types for Ecommerce
Corrugated boxes are the standard packaging for most ecommerce shipments. Single-wall corrugated (the most common type) handles products up to about 30 pounds. Double-wall corrugated provides additional crush resistance for heavy items (30 to 70 pounds) and fragile products. Poly mailers are lightweight plastic bags, typically made from polyethylene, that are the best packaging option for soft goods like clothing, fabric items, books, and non-fragile products that do not need rigid protection. Poly mailers cost $0.05 to $0.20 each, weigh under an ounce, and have minimal dimensional footprint because they conform to the product shape. A t-shirt in a 10 x 13 inch poly mailer ships via USPS First Class for $4 to $5. The same t-shirt in a 12 x 10 x 4 inch box ships for $7 to $9 because of the dimensional weight increase. If your product weighs 10 pounds and fits in a Medium Flat Rate Box, you pay $16.10 regardless of destination. Shipping that same weight via UPS Ground to Zone 8 would cost $20 or more.
Right-Sizing Your Packaging
Right-sizing means using the smallest packaging that safely contains and protects your product, eliminating wasted space that drives up dimensional weight charges. Carriers calculate dimensional weight as length times width times height divided by 139. Every inch of unnecessary box dimension increases your shipping cost.
Start by measuring your top 10 selling products packed and ready to ship. Record the length, width, and height of the product plus any protective wrapping. Then select box sizes that leave 1 to 2 inches of clearance on each side for void fill, nothing more. Most ecommerce stores need only 3 to 4 box sizes to cover 90% of their single-item orders:
- Small: 8 x 6 x 4 inches or similar for small products like cosmetics, accessories, small electronics
- Medium: 12 x 10 x 6 inches for mid-sized products like shoes, kitchen items, medium electronics
- Large: 16 x 12 x 8 inches for larger products like clothing bundles, home goods, multiple items
- Flat/mailer: Poly or padded mailers for soft goods and non-fragile items that do not need a box
For multi-item orders, either pack items into the smallest box that fits the combination or use a slightly larger box from your inventory. Avoid the temptation to use one large box size for everything. A small product in a large box costs you extra in dimensional weight and requires extra void fill to prevent the product from rattling around during transit.
Void Fill and Product Protection
Air pillows are the most cost-effective void fill for most ecommerce operations. They weigh almost nothing (keeping actual weight low), fill space quickly, and provide moderate cushioning. Air pillow machines from companies like FillPak and Sealed Air cost $1,000 to $3,000 for the machine and produce pillows at $0.01 to $0.03 each. For lower volumes, pre-inflated air pillows purchased in bags cost $0.03 to $0.05 each.
Kraft packing paper is crumpled and stuffed around products for cushioning and void fill. It costs $0.02 to $0.05 per sheet, is fully recyclable, and provides good protection for moderate-fragility items. Paper looks more premium than air pillows during unboxing and is preferred by customers who prioritize eco-friendly packaging.
Bubble wrap provides the best cushioning for fragile items. Standard 3/16 inch small bubble protects against vibration and minor impacts. Large 1/2 inch bubble protects against drops and heavy impacts. Wrap fragile items in at least two layers of bubble wrap with all surfaces covered. Bubble wrap costs $0.05 to $0.15 per linear foot depending on width and bubble size. Use it selectively for fragile items rather than as general void fill, because it is more expensive and less space-efficient than air pillows for filling empty space.
Foam inserts are custom-cut or molded foam pieces that hold products in a fixed position inside the box. These are used for high-value, fragile products like electronics, glassware, and collectibles. Custom foam inserts cost $0.50 to $3.00 per unit and require upfront tooling costs for the mold. They provide the best protection and the most premium unboxing experience but are only cost-justified for products with sufficient margins.
Branded Packaging Considerations
Custom branded packaging creates a memorable unboxing experience that encourages social sharing, repeat purchases, and brand loyalty. The trade-off is cost. A custom-printed box costs $1.50 to $4.00 each compared to $0.40 to $1.00 for a plain kraft box. Branded tissue paper, stickers, and inserts add another $0.20 to $1.00 per order. At 500 orders per month, branded packaging adds $850 to $2,500 monthly to your fulfillment costs.
The most cost-effective approach to branded packaging is using plain kraft boxes with branded elements. A custom sticker ($0.05 to $0.10 each) on a plain box, custom tissue paper ($0.10 to $0.20 per sheet), and a branded thank-you card ($0.05 to $0.10 each) create a branded experience for $0.20 to $0.40 per order instead of $2 to $4 for a fully custom box. Sourcing Packaging Materials
